The aim of the project is to develop a technology of manufacture of special PM motors and their vital parts (rotors and stators) from compression and injection moulded soft, as well as hard magnetic ... composites. In the frame of the first project year, complete chemical, morphological, mechanical and magnetic characterization of rare earth powders/magnets and iron based soft magnetic powder mixtures/composites (SMC) was adopted. Four different prototypes of NdFeB- based multi-pole (24) rotors were developed in the frame of the project. These rotors are appropriate for the construction of pancake type PM DC small stepping motors. A very complex procedure of their magnetising was also developed including manufacture of appropriate, highly loaded magnetizing coils. Four different prototypes of 48-pole PM stepping motors with NdFeB plastomagnet rotors were made, as well as successfully judged and homologised at a potential customer and user, respectively. In the development and manufacture of prototype motors, all technical and control documentation, powder mixtures pressing procedures, tooling, magnetising coils and apparatus, rotor anticorrosion protection, blanking and stamping of motor cases, joining of motor parts and final assembling is included. Complete characterisation (magnetic, torque and power) of motors was performed. Measurements show that basic motor characteristics are approximately 20% better in comparison with competitors. Development of a universal synchronous AC motor for domestic and personal applications (lemon wringers, mixers, shavers etc.) with a SMC stator core and a two-pole PM rotor has also been performed. In the frame of the project, only the sheet steel (lamellar) stator core was substituted by the SMC one but the sintered Sr-hexaferrite-based rotor is still used. The characteristics obtained with this new SMC stator-based motor are promising but still has to be optimised. The finite element method based numerical simulations were performed in order to optimise and redesign the existing motor with the new stator and rotor. Sr-hexaferrite-based rotor is substituted with injection moulded NdFeB magnet. Therefore, a development of injection moulding of NdFeB based plastomagnets has also started. However, the main problem is the cost of new materials. Cost analyses showed that newly developed motor with SMC stator and NdFeB rotor is still to expensive for this type of motor. Therefore, the additional optimisation of motor (redesign, air gap, hybrid rotor composition, etc.) is carried out and niches on the market in the field of motor applications with higher added value have to be found.
